Strategic Boiler Plant Upgrade for Enhanced Efficiency and Reliability

After providing ongoing maintenance for the site’s existing boiler plant for over 15 years, we were ideally positioned to guide the client through the transition to modern steam boiler technology. From initial consultation to project completion, we offered technical expertise and a structured approach to ensure a seamless upgrade process.

We began by engaging Byworth Boilers, a trusted partner with whom we regularly collaborate on steam boiler projects. Their Yorkshireman YSX6000 steam boiler, rated at 6,000 kg/hr and equipped with an integral economiser for improved thermal efficiency, was selected as the optimal solution for the client’s requirements. Once the specification was confirmed, we moved forward with comprehensive project planning to accommodate the factory’s 24/7 production schedule.

To minimise downtime risks, we installed a temporary steam boiler hire unit and ran dedicated pipework connections to ensure future hire boilers could be integrated quickly and cost-effectively. This proactive measure not only supported business continuity during the installation but also provided long-term operational resilience. With the temporary system commissioned, we developed a detailed work programme that included the following:

• Decommission and remove the existing Cochran steam boilers and all original associated pipework.

   

• Deliver and position the new Byworth YSX6000 boilers on-site, completing installation within an 8-hour shift to reduce disruption.

   

• Install new pipework systems, including connections for steam, condensate, feedwater, gas, oil, safety valve exhausts, and blowdown lines, ensuring compliance with safety and operational standards.

   

• Fabricate and install custom lobster-back chimney sections to optimise exhaust routing and improve structural integrity.

   

• Design, fabricate, and install access gantries to integrate seamlessly with existing boiler platforms and improve maintenance access.

   

• Commission the new steam boilers, completing performance and safety checks before bringing the system online.

   

• Safely decommission and remove the temporary hire boiler, restoring the site to full operational capacity.

   

This project demonstrates our ability to manage complex boiler replacement programmes within high-demand industrial environments, ensuring minimal downtime while delivering an efficient, future-ready steam system.
